Nobody complains about the middle sizes. The complaints come from the ends of the run — the smallest polo that swamps a four-year-old, the largest that pulls across a teenager’s shoulders — and they are grading failures, not sewing failures. A range that grades well disappears into the background of school life, which is exactly where a uniform belongs; getting there takes one careful cycle of base fitting, size-set measuring and fit trial, done once and reused every year.

One design, thirteen bodies

Grading turns one approved pattern into a size run by growing each measurement at its own rate: chest, waist, length and sleeve do not scale together, and children’s proportions change with age rather than simply enlarging. Children’s and adult runs are graded from separate blocks, so the point where a pupil crosses into adult sizing is a designed transition, not a stretched pattern. How a size run is proved before bulk

The proof is a size set: one garment per size, made in the bulk fabric, laundered and measured. Because shrinkage differs by cloth, the grade is confirmed post-wash — the size chart issued to schools and shops is built from those measured garments, not from the paper pattern. A chart parents can trust is what turns sizing from a complaint source into a selling point, and it is what makes next year’s re-order measurable instead of debatable.

Fit trials with real pupils

Measurements catch geometry; they do not catch comfort. A fit trial — pupils across the age bands wearing the size set — catches what the tape measure misses: a rise that sits wrong when a child sits cross-legged, a collar that gapes when a teenager reaches forward. Schools that run a trial before bulk re-order with far fewer size disputes than schools that skip it.

Planning quantities per size

Once the run exists, the ratio fills it. Last year’s sales by size are the best evidence; a pupil roll by age is the next best. Either way, the cut plan follows your numbers rather than a generic curve — and each season’s sales sharpen the next cut.
